Six Sigma — A Panacea?

Management philosophies come and go. Or do they just recycle? Ever heard of TQM, Just-In-Time, Quality Circles, Process Reengineering, TPM? If we listed all of them, we would quickly run out of space before we ever got started with the main message. No Six Sigma isn’t a panacea. No, it’s not really anything new — or is it?

So why does it seem to work where others have failed? Maybe because it systematically integrates what all the gurus of past “Panaceas” have been trying to tell us. Maybe because it provides incentives for associates to apply it with sexy sounding martial arts style Green Belts and Black Belts. Maybe because Jack Welch says so!

In this issue we will begin to shed some light on those and other questions about Six Sigma, its merits, its deficiencies and how to assure its sustainability. As you will learn, it does work, but it’s not automatic or without serious commitment and investment in cultural changes and effectively designed tools. In this issue we begin with a few case studies.         σ

A Case Study in the Use of Design of Experiments to Solve a Handling Problem for an Aseptic Beverage Filling Line

February 6, 2007 in Orlando, FL USA -- Aseptipak 2007 Global Forum on Aseptic Processing, Filling & Packaging

Steve Zagarola presented a case study on the use of DOE to solve a handling problem and improved the quality of PET bottles for an aseptically filled beverage.  Not only did the studies solve the handling problem but they also increased the production speed by 8% in four days. The client had struggled with the handling problem and sub-optimum filler speeds since the installation of the filling line two years prior to the study.

A Six Sigma Approach to Accomplishing More with Less - The Key to PET Bottle Light-Weighting and Cutting Edge Technology Development

March 27, 2007 in Munich, Germany – PETnology Europe 2007

In this Six Sigma workshop, Steve Zagarola will introduce and demonstrate the benefits of applying Six Sigma methodologies to the development of new products. Case studies for challenging PET soft drink, beer and other applications developments illustrate how the PET industry can accomplish the unaccomplishable in record time and often with conventional technologies.  It will also look at applications of the methodologies to the effective comparison of new PET technologies and their strategic importance to light-weighting PET containers.

When Belts are Not Enough...

Make Statistics Work to Improve your Bottom Line

May 19 -23, 2007 in Nashville, Tennessee - 2007 IIE Annual Conference and Exposition

In this paper, Steve Zagarola describes a strategy to increase profitability via increased productivity and customer satisfaction. Through implementation of a culture, that makes decisions on statistically sound data.

The strategy includes auditing the operation to baseline the current performance to identify the opportunity for improvement in terms of Equipment Effectiveness Ratings (EER) and Raw Material Effectiveness (RME) Ratings. The EER measures how well we use the resource of time to produce quality parts.  The measurement of EER allows us to analyze the efficiency of use of time from the perspectives of the effectiveness with which we produce all parts, parts in specification, and parts with consistent quality (in statistical control). We can diagnose the root causes of efficiency loss – due to planned downtime, preventive maintenance, unplanned downtime, slow line speed, or lack of quality. The statistic RME measures how well we use our raw material resources to produce high quality parts.

Staying Ahead of the Game with Technology Harvesting

Jack Welch has written a business bible, Winning. The four words that capture Welch's message for achieving outstanding results are, Energy, Edge, Execute and Energize. A leader must bring the energy, discover the edge, execute the plan and energize his people. What is edge? It means staying ahead of the game, thinking broadly and creatively, paying attention to what is working and what is not, and doing more than lip service to the word, proactive.  Harvesting Technology is one way to get the edge.         σ

The ZDM Group LLC

Atlanta, GA - USA - A Historical Sketch

·    Steve Zagarola founded in 1991 as Terra Firma International to offer statistical quality training and consulting to the PET Container Manufacturing and Beverage Industries. Terra Firma developed Six Sigma approach to operations effectiveness in 1997 with one of the largest PET container manufacturers in the USA improving profitability by more than US$1,000,000 annually.

·    Terra Firma merged with PET Systems to become PET Terra Systems in February 2000.

·    In March 2006, Steve Zagarola, Steve Deneka, and Larry Mucha separated from PET Terra to focus on the group’s core competency and expand applications of Six Sigma methodologies as the ZDM Group, LLC to research and development projects, other manufacturing industries and non-manufacturing industries.

·    The ZDM Group is the most recognized service provider for training and consultancy in the application of Six Sigma methodologies in the PET industry with clients on five continents. Offices are in Atlanta, GA USA; Toronto, Canada and Toluca, Mexico. Beginning in June 2007, ZDM’s new corporate headquarters will relocate to Portland, Oregon USA.
